When Does an Older Home Need an Electrical Panel Upgrade?

Electrical panels are easy to ignore. They sit in a garage or basement doing their job silently for decades — until they don’t.

If your home was built before the 1980s, and especially before the 1960s, its electrical system was designed for a household that used a fraction of the power yours does. Here’s how to tell whether yours has kept up.

Why older homes run short on capacity

A house built in 1950 was wired for lighting, a refrigerator, a radio, and maybe a washing machine. Sixty amp service was generous.

A house in 2026 runs a refrigerator, dishwasher, microwave, washer, dryer, multiple televisions, computers, networking gear, and often a heat pump, EV charger, or hot tub. The demand has multiplied while the panel stayed put.

This is a live issue across our service area. Fircrest was largely built out between the 1920s and 1960s. Tacoma’s North End, Proctor, and Stadium District neighborhoods have a great many early-1900s homes. Much of Bremerton dates to the shipyard expansion era. These are well-built houses with electrical systems designed for a different century.

The signs your panel needs attention

1. You still have a fuse box

Screw-in fuses instead of breakers means your electrical system is likely original and your service is probably 60 amps or less. Fuse boxes aren’t automatically unsafe, but they indicate a system that predates modern demand — and they invite a dangerous shortcut: replacing a blown 15-amp fuse with a 20 or 30-amp one to stop it blowing. That lets wiring carry more current than it’s rated for, which is how fires start.

2. Your service is 60 or 100 amps

Check the main breaker rating at the top of the panel.

  • 60 amps — inadequate for essentially any modern home.
  • 100 amps — may be fine for a smaller home with gas heat and gas water heating; frequently insufficient once you add electric heating, cooling, or EV charging.
  • 150–200 amps — typical for modern homes and generally adequate.

3. Breakers trip frequently

An occasional trip from a genuine overload is the breaker working correctly. Frequent tripping means either a circuit is routinely overloaded, or something is failing.

Worth distinguishing: if one specific circuit trips, that circuit is overloaded or faulty. If the main breaker trips, your whole service is at its limit.

4. The panel is full

No empty slots means no room to add circuits — for a heat pump, an EV charger, a remodel, or a new appliance. Tandem or “cheater” breakers doubled up in single slots are a sign someone already ran out of room and worked around it.

5. You have a known-problem panel

Certain panels have documented defects:

  • Federal Pacific Electric (FPE) Stab-Lok — a history of breakers failing to trip under fault conditions.
  • Zinsco / GTE-Sylvania — breakers that can fail to trip, and bus bar damage.
  • Pushmatic — not defective as such, but obsolete, with breakers that are hard to source and no ground fault protection.

If you have one of these, have it evaluated regardless of whether you’ve had trouble. A breaker that doesn’t trip is a breaker that isn’t protecting anything.

6. Warning signs you can see, hear, or smell

Any of these warrants a call now, not eventually:

  • Burning smell near the panel or any outlet
  • Scorch marks, discoloration, or melted insulation
  • Buzzing, crackling, or humming from the panel
  • A panel that’s warm to the touch
  • Rust or moisture inside the enclosure
  • Flickering or dimming lights when appliances start
  • Warm or discolored outlets and switch plates
  • Mild shocks from appliances or fixtures

If you notice a burning smell or scorch marks, shut off the main breaker if you can do so safely and call a licensed electrician immediately.

When an upgrade is required rather than optional

Even a healthy panel may need upgrading before you add major load:

  • A heat pump or air conditioner. These need a dedicated circuit and adequate capacity. This is a common surprise cost in HVAC projects — one reason we assess electrical capacity when quoting HVAC work, since we’re licensed for both.
  • An EV charger. Level 2 charging is a substantial continuous load.
  • An electric range, dryer, or water heater, particularly when converting from gas.
  • A hot tub or spa.
  • A significant remodel or addition, especially a kitchen.
  • A detached garage, shop, or ADU.

What’s actually involved?

A panel upgrade is a permitted job with real coordination behind it:

  1. An electrician assesses your current service, load, and what you’re planning.
  2. Permits are pulled with the appropriate jurisdiction.
  3. A temporary power disconnect is coordinated with your utility.
  4. The old panel is removed and the new one installed, with circuits transferred and labeled.
  5. Grounding and bonding are brought up to current code — often the part most in need of correction in older homes.
  6. The work is inspected.

Power is off for a portion of a day in most cases. Sometimes the service entrance cable, meter base, or mast needs replacing too, which is worth knowing before you start.

This is not DIY work. Panel work involves conductors that remain energized even with the main breaker off.

Is it worth doing before you have a problem?

Generally, yes, for three reasons.

Safety. An overloaded or defective panel is a fire risk, and the failure mode is bad.

Capacity for what’s next. Doing it as part of a planned project is cheaper and less disruptive than doing it as an emergency.

Insurance and resale. Some insurers charge more, or decline coverage, for homes with fuse boxes or known-defect panels. Buyers’ inspectors flag these reliably.
